Ever seen anything like this from a previous owner? Looks like the gear shift lever was broken, and they welded it back onto the spline of the shift shaft assembly. I wanted to pull the motor out, so that I could get it up to a height that was easier to examine the nightmare. But cannot get the most forward bolt out of the upper rear motor mount, because I can't get the engine left side cover off with the damn gearshift welded onto the spline.

Think there's any hope to save the spline on the shift shaft assembly? Just grind it off?

Yeah... looks like you're not gonna be able to save the shaft, let alone the splines. Cutoff wheel on a die grinder would be my choice.

It's toast..that's a universal technical term.. usually associated with....yer screwed. Based on the dings on the side cover..the PO... also known as PM.. Pervious Moron... had no clue what he was do'n.
Might as well find a replacement shaft.....seal, pulled the clutch.. service the plates.. replace the %%$#$$ starter spring.. change the oil screens.. add fresh oil.... :)
 
have done the same a few times,you do what you got to do to keep mobile when spares are kls and days away ,as said the spline would have been stuffed anyway so might as well bite the bullet and start cutting and then replace it , the shafts arent that exie anyway
 
I've got a spare case with one of those. I'm going to cutoff wheel it off too one of these days. I just wish inexpensive shift shafts came up more often.
 
All i can say the P.O was a complete wanchor, another reason why some should not breed, i did laugh at it though, reminds me of the forks on my last XS, sockets welded into the tops and when i cut them off different insides in them,the only matching parts were the sockets.

I hate to see something like that. It can be repaired it but it's beyond most home work shops. Just in case, try and do a nice job of cutting it off. I wouldn't trash the case anymore than it is. Never can tell till you find a replacement.

I might have the shift shaft but I know shipping from the States can get a bit spendy. Might even have a lever if pretty is not important.
 
You mentioned pulling the engine. If all you are going to do is fix that welded up shifter you can do that without pulling the engine.
You pull off the right side cover, clutch and the shift shaft comes out. Install replacement and clutch and cover.
Edmonton, Canada I assume. Perhaps you can have one shipped to a friend just over the border so you can visit them then carry it back.
