Went and grabbed the cylinders back from Chuck and set up on the drill press. Very basic, clamped on a fence so the cylinder wouldn't spin , sit and drill. Drilled in two steps 13/32" then 27/64" jobber length drills (standard length) in my old drill press allowed me about 3/4" of shank in the chuck and enough depth to drill from just one side. allowed the drill bits to self center. Oiled with a squirt can a few times per hole. retracted drill to clear swarf about each inch of drilling depth. Probably would have been easier with lower RPM than this drill press will allow. The cylinder should be clamped down. With sharp (designed for steel) drill bits. the cylinder sucked up on the bit, rose up off the table on me a few times. I actually broke a 27/32" bit. o_O Lightly deburred hole edges by hand with a 1/2" bit. I'd say less than hour cleaned up and ready to go. I did spend a little time knocking sharp edges off the machined cylinder surfaces with a riffling file. They were quite sharp.

10.5mm/.4134" reamer ($18 FleaBay item), lots of WD-40 to flush chips, clamps LIGHTLY snugged, 300 rpm, smooth going...no grabbing at all. Jugs slide right on, easy peasy.

How "ratty" lookin' were the original holes Beags?
 
I have a defect on one of my cylinders. What does everyone think? I already contacted YamahaXS650. No reply yet.
