Ordering parts ahead of replacement has always been my process... Not any more!
Found out I have different dampening rod than what some had in their 77.

No, you have the correct '77 damper rod. It was the first year for the 35mm forks and different from all the later fork damper rods. Your 1st couple pics show the '78 and later style damper rod.
 
And I usually pick up parts before I start as well. It also ALWAYS requires a return trip to Autozone or Oriellys. They always ask me if it looks like the right part, and I always tell them I don't know, i haven't torn into it yet.
 
I neglected to mention... I have the 77 damper rods, but the top two photos are from the installation instructions for the emulators. They don't work with my damper rods.

I was working towards finishing, but now I have to look at what I'll do with the front end now. Here's where its sitting
last one was before I took forks off to rebuild and front wheel before I put the dual rotor setup

Yes, they will swap in, but you'd also want to install the little top-out spring they came with or they'll "clunk" every time the forks fully extend .....

Your '77 forks didn't have these little springs but you can add them. The '77 damper rods are actually quite nice. Yamaha put a little more time and effort into manufacturing them. They beveled the oil holes and polished the rod some. Notice how it shines more than the '78 and newer rod .....

You could do the Minton mods to your '77 damper rods. That will improve fork action some, not as much as the emulator but they will help.

I put together what I call a "hybrid" set of forks a few years back, using what I considered all the best stock parts. I used '77 forks and damper rods (Minton modded) then added the '78 and later top-out springs, fork springs, and adjustable top caps. As with most all of the stock springs I've tried, I found them to still be a bit soft. I recently "tuned" in the stock forks on my '83 by adding additional short preload spacers to the stock springs. It took a little experimenting with spacer length to get them just right. I think doing the same to these '77 "hybrid" forks will fix them up too.

I just noticed my right rear shock is leaking.. WTH?? Someone must be trying to tell me something arghhhh
I had them sent to PA for rebuilding and they have never been ridden on :(
 
I'm not sure if I can have the that hole reamed/drilled out. If it will compromise the integrity of the damping rod.
Its 16.4mm on the emulator and the outside diameter(At flat edge) is 16.96mm

What style XS are you putting together there?
Idk brat/ bobber I have a rear fender to mount when i get it shaped somewhat correctly. And I'm still working on where to mount the peanut tank, hence the electrical tape mounting system.

Well, you can't buy them new anywhere as far as I know. Probably haven't been able to do that for quite some time. So, scrounging used ones is about your only option. They could come from junky, rusty (on the outside) forks. Being enclosed and bathed in oil, they should still be good. I'd say start watching eBay or maybe put a "Wanted" ad here in our classifieds. Somebody's got to have some junk forks or even bent ones. Chances are pretty good the damper rods would still be good in bent forks.
 
You could also search for SR500 damper rods, they're the same.
