    How do condensers plug in?

Sorry; no pics, but the positive lead plugs into the points wire(along with the negative lead from the coils: orange or grey wire). The can itself bolts to the frame and grounds the condenser.

Help! Convert back to battery start!

Even though the fork seal may fit, I'd be worried it was not designed to live in the environment of the starter (rotating shaft).

Carb Jetting :: BS34s :: 1981 xs special :: short pipes + UNI foam filters

I still think your symptom indicates the carbs are not cleaned and still clogged-up; not a problem of jet size

Carb Jetting :: BS34s :: 1981 xs special :: short pipes + UNI foam filters

The jet in the intake bell is the main air jet that is a small round type main and feeds the pilot circuit. I usually don't change that jet. The main jet on the BS34 is a large round jet that screws into the bottom of the needle jet - that jet is 132.5 stock and often needs to be ~137.5 with...

Carb Jetting :: BS34s :: 1981 xs special :: short pipes + UNI foam filters

I'd reckon you'd be in the ballpark of 45 on the pilot and 137.5-140 on the main given the stock needle and needle jet. The current choke/popping symptom is probably caused by clogged passages from gum

    Mock up.

BTW, your powder job on the rocker box looked good; so you got the coating and curing procedure right, it was just insufficient prep that caused the problem....try again and good luck

    Mock up.

One main point is the thorough degassing of any parts that contained oil previously - wipe clean with degreaser, then soak in acetone, then several heat cycles (400F) to get embedded oils to the surface and then clean/soak again. Then media blast and clean again before coating...

    Where to even begin...

All evidence points to the motor being from an '80 XS650SG. I suspect the confusion on the model ID is caused by A) the date on the steering neck being from the fall of '79 (typical of an SG) or B)the Title indicating '79 model yr. It was a period prior to the requirement for 17 digit VIN's and...
