So does that mean that the teeth should mesh completly before I put the case back on or will they ended that way after it's on? I just don't want to get the case back on and have to take it back off, ruin another gasket and have to replace the oil again.

When you twist on the throttle does it snap back immediately? The throttle tubes are just junk plastic and they can get gunked up. Could also be a throttle cable thats seen better days

After much investigation last night, I also came to the conclusion that is must be the cam chain guide. I will check this and see how bad it is. Is this accessed through the left side case?

I'm not going to keep all the original elec. components. Just what I need to kick and have lighting. Some of the simplified diagrams I've looked at look pretty simple. But hopefully someone has one that incorporates using signals too and is a trusted and used diagram.
The reg/rec unit from the special should wire up. from the diagrams I've seen, all I need to do is slightly change how the stator/rotor is getting power and to unground the brushes with nylon screws.
