I guess I don't know much about the XS transmission but why is it that they developed a 5th gear overdrive for 78 and up and not earlier engines?

hi you are correct gear profile did change,,, they could still manufacture a similar gear for earlier bikes if they wanted toooooo regards oldbiker

It was not profile but the way the gear rode on the splines.
One way the gears rode one the top of the spline, the other they rode at the bottom of the groove between the splines.

So it was how the gears meshed on various yr. models that determined what he would produce? I doubt it was what Scabber suggested because I would imagine Mike could have an XS from every year they were produced if he so desired. Probably from my parts purchases alone.
