I ended up doing the above and it worked in about 10 minutes. Only do it once though as it continues to darken for a bit. I did it twice and the rust came out a little darker than I wanted, but it is fine.

Thanks to hear. I did not sandblast or powder coat. I just welded on it, and then used black spray paint. I finished the project about 2 years ago, and you can see it on youtube here: and here: There are also some sidebar videos on minor components.

I am leaving about a half inch and with the rubber pieces on the repro tank I got it fits pretty solid already so it should work. I will post pics in a week or so

Not yet as I took family on a trip to Hawaii and I need to get a welder when I get back. They will sit so that the center is a little on the top bar, so to get it right I may need to drill/run a bolt through it first so that I have them sitting right and then do a quick weld.

Yep - I think that process is probably what I need as it looks pretty close. Then I guess I will do what buzzword says and try to find a good clear coat that will hold up in the sun.

I am doing a build where I want the tank to look rusted, but I also want the look to last. I have been doing research on it online, and I can see different ways to actually rust the tank, from using chlorine, salt/vinegar, etc. to just leaving it outside for a week or two, which is also fine...
