So I'm wiring an 81 xs650, it has a rotor on it that is not the original and not sure of the year that it came off of. I have everything wired but when I turn on my ignition switch ( which is a generic automotive style) it pops my main fuse. I have the green brush wire going to the green reg/rec wire and the brown brush wire spliced into the brown reg/rec wire and going to the ignition side of my key switch, if I disconnect the brown wire at the brush I can turn the key on without blowing the fuse. Have I hooked this up wrong? Do I need those nylon screws? I searched the nylon screw mod on here and found a ton of posts but usually about earlier bikes so I not sure if it applies here or not. Stock reg/rec, stock stator (I think). Any help would be greatly appreciated. Thanks guys.

I'm thinking that must be it, I had a nylon screw ( not quite the right thread pitch but good enough to get it in there and test it) I put it on only the brown wire and am able to turn the motor over and have spark so that's a good sign....haven't tried to fire it yet since I'm welding up the gas tank tonight, but for now I think I will call it fixed and order the right size nylon screws and then see if it is charging when I fire it up. Thanks for the response.

Coupla more things to check:

Does the stator housing have the telltale signs of having been an 80-83 unit, the pickup unit or its mount holes?

The hold-down bands for the brushes are different for those two types. The early (grounded) inner brush is a more L-shaped affair with 3 holes that get grounded. Later is different.

Compare the stator housing, brush holder, and brushes in these two MikesXS pages against yours:
