I have an 81 XS650 Special. I've purchased Replacement Head Pipes and Megaphone mufflers from MikesXS. We're having trouble getting them to fit correctly. The right side headers and mufflers hug the bike so close that the brake lever hits the header and the muffler hits the swingarm.

Should the headers be the same size/length/bend on both sides? Are we going to have to bend the headers?

Any tips/suggestions would be appreciated.

No, both pipes aren't bent the same. One side needs to clear different things. Look at the stock pipes you took off.
With the nuts loose at the head you can turn the pipes in the head. When installing an exhaust you leave all the nuts and bolts loose. This way you can adjust things till they fit. Once you get the exhaust installed start at the head and work back along the exhaust tightening things up.

Part of the problem is your brake pedal. It's bent. It shouldn't have that kink in it or run parallel to the headpipe. The whole length should angle out like the part in your hand.
