It looks like I didn't have the circlip and thrust washer that holds 1st gear in the groove of the countershaft and 1st gear worked it's way over to the left to hit against the face of the input shaft bearing.
I also found the inner bush of 1st gear was not flush and was protruding out one side just like the one in twomany's old post .
When assembled correctly on the countershaft 1st gear has 0.022mm end play, 2nd gear has 0.035 end play and the input shaft has 0.065 end play.
I have Geoff's xs looking for replacement pinion gear and thrust washers to get it going again.

Well I did charge the battery, then started it to turn the oil over then a quick ride wash and polished it. Stood back and said to myself Gee you are good looking. 
We are about to have 5 or 6 days of rain very soon so I burned over to the food store after dinner to pick up a few things, and toured about the neighbourhood for about 10 miles. Any Beatles fans out there? Way out in the distance on the other side of the water is Port Angeles WA, USA

Took me a few minutes to figure out what the hell I was looking at....I was thinking, bike lift? Now I get it, lol.

Took it for the first test run.
Its been a long time
Doesn't know nothing.
Today..... dropped the back wheel to clean and inspect. Seals pulled and bearings are fine. Fit new bearing seals tomorrow. Rear spindle nut damaged, new required. Rear spindle has hammer rash but will clean up nicely. Brake shoes good. Chain no good, neglected but otherwise good so new chain being fitted to existing sprockets after a good clean up. 47 years of muck and goo to be cleaned off the entire rear of the bike in the coming week. Chain guard is hanging with 47 years of crud.
All is well and new tyres front and rear planned for next week.

Ooooops sorry ...... Just me day dreaming thorough the shitty rain cloud that hovers over my life perpetually in South Wales
But 'Taffy got some attention today:
Photo above from last summer.
Taffy (XS650) is now residing in the new lockup / workshop.
Today the oil was flushed through and replenished with Halfords Historic Oil; good stuff.
UNI carbs were washed and re-oiled with 50/50 engine oil and petrol.
Brakes were flushed and bled.
Batteries (I have a spare) were charged on my C-Tek maintenance unit.
Chain was re-tensioned.
Bolts etc.. checked for tightness.
Hopefully a start up on Sunday.
Taffy was joined in the new home by The Brat (Bratwurst) R1200GS; my German Panzer Tank..
Had to make a bit of room to accommodate The Brat. I have a load of 'flat pack' wardrobes that need to be assembled at home in there. so space is a liitle tight. The Brat had its MOT yesterday(Passed with no issues), and after I rode home in the Pi$$ing rain! So The Brat now needs a full clean up. What a Bugger life can be in Wales. Image below shows Taffy under a red Oxford cover; The Brat is snuggled up in the centre.

Followed by a bit of Solvol Autosol polishing on the alloy rims. They have survived remarkably well considering. They will come up nicely whilst not destroying the patina of age.
